David,
     Have you considered foaming in place materials. There are several one and two
part urethane foam products on the maket. One of the best is Insta-Foam.  You
can creat any shape with it. I comes in several densities depending on what
you want.
     One place to get the stuff is MacMaster-Carr.  
     This stuff is down righ cheap when it come so ridgid foam. It is easy to work
with. The easiest way is to make a reverse master and foam in place. Use
polyethelyne sheeting as a skin and separation barrier.  If you want to you
can post foam process it with hand tools. It works very easily.
