     Look up the latest proceedings of the SME RP conference.  One paper by William Leichter from LaserCAMM discusses laser cutting for large scale mockups and prototypes. 
     At the Dayton conference, a paper by Cheol Lee, Thomas Gaffney and Charles Thomas from the University of Utah entitled Paradigms for Rapid Prototyping describes a process used to make parts using a heated wire that cuts sheets of foam 1" thick.  They show a wind turbine blade about 7 feet tall.
     Note that the Utah process uses registration holes to align the sheets and enable ease of assembly.
