Ear piece device

I have a client that requires a custom earpiece moulding device to be
prototyped.

The requirement is to match the Pinna and ear canal (approx 50% along its
length to the eardrum).

As laser scanning is line of sight some folds of the Pinna will not be
captured and only the entrance of the ear canal will also be captured.
(Unless some one has a unique scanning device that will enable internal data
capture)

The alternative is to take a type of body cast impression within the ear.
What is the best material to do this without it being too distressful and
NOT cause damage to the Tympanic Membrane (eardrum)?

MRI scanning is out of the question as it is too costly.
